I think you have had enough tinkering for the w/end tho Chris, your starting to see breweries in everything ;) just had a look at the pic and had a thought, dump the sanitiser and cleaner tanks and replace then with small volume feeds to contain the concentrated liquids and just divert the hot water...

perhaps? try pulling the co2 out, it will perform better @ room temps and your reg wont die as early due to condensation too.

adding a pc case fan powered by a spare dc power brick could sort out air movement..

you still want to keep the keg as cool as possible to minimise the work the chiller has to do otherwise you may need to plumb the line back thru a 2nd and 3rd product coil to achieve the chill necessary. and warmer the beer is sat the higher the pressure you will need to maintain to keep the beer co...

If you have the power capacity to supply a 3kw element you can probably boil with that alone if you partially lid the kettle or utilise a large surface area hop spider as i do as this enables me to maintain a rolling biol in my 98l stock pot kettle on a 2.4 or 3kw element ( i have both fitted)

just separate the thermal switch from the base and do a test boil with a salt solution to raise the boil temp close to that of wort.
if it still cuts out also pull the temp probe from making positive contact with the pot underside.

as long as you step up to a reasonable starter volume ensuring that all sugars are exhasted after each step up before adding more volume/sugar you should build up a full population for pitching. once the final steps additions are exhausted you can simply keep the population dormant in the fridge.
