I have managed to remove most of the imperfection by levering it up and snapping it off, as it was only attached in a small area.
I just need to borrow a Dremmel to remove the final bit that is probably only about 1mm high, but I'm pretty sure that this is stopping me from being able to fully turn the coupler.
I assume that I should be able to turn the coupler fully clockwise until the lug on the spear locates against the stop on the coupler in the right of my picture.
What is actually happening in my situation, is the underside of the lug on the spear is digging into the top face of the coupler and stops in line with that seam in the centre of my picture, which means it's stopping short of the stop on the coupler by 1/4 of a turn.

I'm sure that removing the casting problem will sort me out and allow me to keg my Nelson Sauvin Wheat beer next weekend

All couplers are different, I have some micromatic's and they barely turn at all before being fully in place, hopefully you can see from the picture below:

Being able to turn the couplers while connected is a fault with the Sankey system design I think but it has never bothered me.

Yes, the couplers should wedge themselves tight under the lugs before (or at the very least at) the end of their rotation/travel. Stopping before the seal is tight down though, and yet still having unused travel left, would support the cause being some kind of obstruction.

A little update on this......
...after using a Dremel style tool to remove the casting fault, I can now fully turn the coupler until it hits the stops and it seems to seal well now with no bubbles when I spray water with fairy liquid at it!
I've filled it full of Wheat beer last night and have set my fridge to 10 C and the regulator to 10 PSI.
How long will it take to carb up?

Good news! Maybe a week at that pressure. I usually do around 35psi for 24hrs to help it along.
